My props have grass stains and some rough edges, no chips or cracks. At what point are the rough edges really a factor in flight? I know fins and propellers underwater are very sensative and rough edges there can cause strong vortexes, but are air props any where near as sensative?

I bet they would probably be fine for many flights. Just inspect them regularly.
But personally, I would just spend the $30 to get new props and avoid worrying about them causing a problem.
